The firewall was another disaster, with a number of unnecessary holes that would require filling lest we desired to fill the cab with heat and fumes from the engine compartment. Originally equipped with a manual transmission meant filling the clutch pedal hole in the firewall as well, as the plan for the truck calls for an automatic. Instead, we opted to repair the entire area, from the seat riser to the top of the firewall, fixing everything on our to do list with a couple solid panels. While this job could be accomplished by simply cutting a couple pieces of sheetmetal out and butt welding the new to the old, we didnt want a completely smooth firewall and the amount of welding required for such a fix was immense. While evaluating our options, we happened to notice that Classic Parts of America had a variety of replacement sheetmetal pieces available, including a number of firewall and floor replacement options. Since we wanted to retain the stock lines of our firewall, we ordered up their replacement firewall and toeboard panel, PN 4. To repair the damaged passenger side toeboard as well as bringing some much needed structural integrity to the cabs floor, well be mating the new firewall panel to Classic Parts Street Rod Floor Kit, PN 4. What were going to do is combine the two in a sort of metalworking mashup, using the stock upper firewall panel, trimmed to fit the Street Rod Floor Kit so that in the end the upper firewall will retain its stock characteristics, while the toeboard area is nice and smooth, devoid of any unwanted openings. Like the stock sheetmetal, all our new panels will be installed using similar techniques GM used over six decades ago. Since each panel is designed with a certain amount of overlap, a series of plug welds will be used to fuse the two panels together, creating a strong, uniform joint. Once everything is said and done, a bead of seam sealer will be applied to the joints to seal up the cab. What could have been a substantial amount of fabricating was trimmed down to a couple days worth of work using only a handful of aftermarket panels. In order to retain a stock appearing firewall, but without all the damage of our stock unit, well be grafting in the upper portion of Classic Parts stock Toeboard and Firewall PN 4. While not as easy as using the entire piece, it will give us the best of both worlds, a cleaned up firewall and smooth toeboard while retaining some of the stock, stamped steel aesthetic. Before any of the old sheetmetal can be removed, the cab needs to be set plumb on the chassis and supported. Since one of our cab mounts was damaged, this required us to lift one side of the cab so that once repaired, it would sit correctly on the chassis. Once the cab is squared up with the frame, the temporary body braces from Classic Parts floor kit painted red need to be tack welded to the lower cowl of the cab and the body mount brace of the chassis. This prevents the cowl area from sagging once the floor is removed. With the cab properly supported, we can begin to remove the offending sheetmetal, starting with the firewall. To do so, we used a 38 inch Rotabroach Spotweld Cutter from Blair Equipment Company to remove all the spot welds holding the firewall panel in place. Removing the years worth of paint and grime from the panels edge helps expose those hard to find factory spot welds. In addition to the myriad spot welds, there are also a couple tack welds that need to be ground off before the firewall and cab can part ways. Here, the firewall and toe kick panels have been removed, leaving only the floor panels to sort. In addition to the separation between the floor and cowl, as well as the damaged body mount, the passenger side floor also features a rather large hole for the stock battery tray. Since were going to relocate the battery, we needed to fill the opening as well. The new floor kit will solve all of these issues. The floorboards are removed by first drilling out the spot welds that run along the outer rocker panels and then cutting the entire section across the front of the seat riser.
